You should think about improving the original plastic design and make the new ones from anodized aluminum. A friend of mine hast just reproduced some grilles for converting a Ferrari 308 from US to Euro specs. He was very pleased by the result.

i was thinking of having my original grille scanned, and then doing print outs with a rapid prototyping machine-that way, they'd be exact copies!

This should be possible but rapid prototyping has still some restrictions regarding material, surface, stability, etc.
But it's worth a try.

I would def be interested in a new grille, and even more interested in a new front bumper...

Hi Phil - I would definitely be interested in a 2.4 grille. Great forum! Thanks, Matt

Hi, creating a 3D file of the grille, possibly of components that could clip together would be a great idea and posting the file for other forum members to get made when they need it would be a good start to a collection of resources. While 3D scanning and rapid prototyping may have its limitations right now - it is developing so rapidly that soon the materials and costs will be right. The plastic grille seems a great place to start. A whole bumper would be a good scan for the future. Right now rapid prototyping of such a large item in a suitable material would be tricky, although it could be CNC milled out of aluminium or 3D printed and used as a form for traditional casting. Let's start a library of scans here!

Further to the idea of 3D printing - here are a couple of links you may find informative or amusing. First is the kiwi guy, Ivan Sentch, who is making an entire body buck for an Aston Martin DB4 from a 3D model by printing out 150mm square (6") sections on a home 3D printer and assembling them on a wooden frame:

more practically, but currently very expensive, is the metal laser sintering technique used to make a working hand gun:

this could be used for all sorts of parts such as the steering worm gear of a Fiat Dino.

Jay Leno demonstrates one scanning technique on his show:

some companies are developing metal plating on plastic 3D printing technologies to make something similar to the chrome-plated ABS plastics seen on today's cars:
